not sure why its in the USE flags for the pro version by default? It's not that it's in there by default, it's that if not specified portage will, by default, include it (or so it would seem by the XFree example). Not to nitpick, just clarifying... ;) That's what I meant by 'not sure if it's a bug'...

I think the problem now has to do with my linuxboot.cfg settings. I used the one that comes with Gentoox and didn't edit it at all - the font hack worked fine. Are you running home or pro? If home, I would suggest dropping KDE in favor of a more resource-friendly 'Window Manager', instead of a full 'Desktop Environment'.
